Citroën Berlingo 1.6 16V TU5JP4 (2010): Relieving Fuel System Pressure

On the gasoline TU5JP4 with multipoint injection, the fuel rail holds pressure of about 3 bar, and it stays there after the engine is shut off. You need to relieve it before disconnecting any fuel line or removing the fuel rail, injectors, or the fuel filter/pump assembly. The safest method without special equipment is to cut power to the fuel pump and use up the fuel in the rail by running the engine.

Difficulty: Easy Time: 10-15 minutes Steps: 8 Tools: Battery terminal wrench (usually 10 mm), tweezers or a relay/fuse puller, shop rags, safety glasses, nitrile gloves, fire extinguisher nearby

Part

  • 🔩 None required. If you open a fuel line, you will need new O-rings or quick-connect retaining clips, and the part depends on the specific connection

Step by step

8 steps
  1. Park the car on a level surface, set the parking brake, and put the transmission in neutral. Work outdoors or in a well-ventilated area, away from open flames and sparks. The engine should be cold or warm, but not hot.
  2. Locate the fuel pump relay or fuse. They are in the fuse box. The exact location and labeling are shown on the box cover and in the accompanying chart. If you are not sure which relay controls the pump, do not pull relays at random: a mistake can disable another circuit, such as the ignition.
  3. Remove the fuel pump relay or fuse with the ignition off.
  4. Start the engine. It will run for a few seconds on the fuel left in the rail and then stall as the pressure drops. Then crank it with the starter for another 2-3 seconds to use up what remains. Do not crank longer: it needlessly wears the starter, and the engine is running with no fuel supply.
  5. Turn the ignition off and disconnect the negative battery terminal. This prevents power from being sent to the pump by accident, and prevents sparks.
  6. Before disconnecting a line, place rags under the fitting or quick-connect coupling. Disconnect it slowly: a small amount of fuel still remains in the rail under residual pressure.
  7. Do the work you need to do. After reassembly, put the fuel pump relay or fuse back in place and reconnect the battery.
  8. Turn the ignition on and off 2-3 times without starting the engine so the pump can fill the rail. Check all connection points for leaks, then start the engine.

Common mistakes and warnings

  • Gasoline is highly flammable, and its vapors are explosive. Do not smoke, and do not work near sources of sparks or a hot exhaust. Protect your eyes and skin from fuel spray. If you cannot stop leaks after reassembly, or you have no experience working on fuel systems, have the job done at a repair shop. The exact fuse box layout and relay position depend on the trim level and equipment, so follow the labeling on the box cover.
