Suzuki SX4 (1st generation): Rear Differential Repair

The SX4 rear differential is the angle-drive unit of the all-wheel-drive system, mounted on the rear subframe. Typical problems include leaking axle shaft seals, worn bearings (whining or humming under acceleration), and scoring of the ring and pinion gears. Simple repairs (replacing seals and oil) can be done without removing the differential. A major overhaul (bearings, gears) requires removing the unit and special equipment for setting clearances.

Difficulty: Hard Time: 4-8 hours (depending on the scope of work) Steps: 5 Tools: Lift or inspection pit, torque wrench, socket and wrench set 10-19 mm, snap ring pliers, pry bar, 1 L drain pan, press or driver for installing seals

Parts

  • 🔩 Depends on the type of damage. Typical repair items: axle shaft seals 09283-35060 or 27431-73B20 (equivalent Corteco 19027867B)
  • 🔩 snap rings 09381-24006
  • 🔩 GL-5 80W-90 or 75W-90 gear oil, 0.8 L (0.85 qt)
  • 🔩 for bearing or gear replacement, a bearing and seal repair kit, or a complete new differential assembly

Step by step

5 steps
  1. Diagnosis: Determine the type of fault. Oil leaking from the axle shaft flanges means the seals need replacing. Whining or humming at speed means worn bearings. A metallic grinding noise under acceleration means worn ring and pinion gears. Put the vehicle on a lift or over a pit and inspect the differential for leaks. Check the oil level through the fill plug (upper plug, 10 mm square drive). The oil should reach the lower edge of the hole.
  2. Oil change (as maintenance, or if you find metal particles): Remove the drain plug (lower plug, 10 mm square drive) and drain the oil into a pan. Inspect it for metal particles (shiny flakes mean gear or bearing wear). Clean the drain plug, apply Suzuki Bond No. 1217G sealant to the threads, and tighten it to 23 N·m (17 lb-ft). Pour fresh GL-5 80W-90 or 75W-90 oil in through the upper hole until it starts to overflow (capacity 0.8 L (0.85 qt)). Tighten the fill plug to 23 N·m (17 lb-ft).
  3. Axle shaft seal replacement (for oil leaks): Remove the 6 bolts that secure the axle shaft flanges to the differential (3 on each side). Move the axle shafts aside and hang them with wire or rope. Drain the oil from the differential. Pry the differential flange out with a pry bar, working between the housing and the flange itself. The flange is held by a snap ring and will come out easily. Remove the snap ring with snap ring pliers. Inspect the seal seating surface on the flange for wear (a groove left by the old seal). If it is worn, replace the flange or repair it (build-up welding or pressing on a repair sleeve). Drive the old seal out from the inside of the differential housing with light taps through a driver. Lubricate the new seal with gear oil and press it in with light taps, using the old seal or a suitable driver (the seal should sit flush or slightly deeper). Install a new snap ring on the flange, then push the flange into the differential until it clicks. Repeat on the other side. Fill with fresh oil and reassemble the axle shafts (tightening torque for the bolts securing the axle shafts to the flanges: 20-25 N·m (15-18 lb-ft)).
  4. Major overhaul (replacing bearings/gears): Remove the differential from the vehicle. Drain the oil, disconnect the axle shafts (6 bolts), unbolt the driveshaft from the differential input flange (4 bolts), remove the 4 bolts securing the differential to the rear subframe, and take the differential out. Disassembling the differential requires special tools (bearing pullers, a press, and a dial indicator for checking clearances). Remove the housing cover (8-10 bolts around the perimeter), take out the differential carrier assembly, press out the differential and ring gear bearings, and remove the drive pinion gear from the pinion shaft. Inspect all parts: bearings should turn without binding or noise, and gears should have no chips, scoring, or pitting. Replace worn parts (bearings, seals, ring and pinion gears, spider gears). Assembly and adjustment require setting the correct bearing preload and gear backlash (selecting adjustment shims). Without experience and the right equipment, it is better to leave this job to a specialist. Tighten the drive pinion nut to 120-150 N·m (89-111 lb-ft) (the shaft must be held in place), and the housing cover bolts to 15-20 N·m (11-15 lb-ft) (in a crisscross pattern). Install the differential on the vehicle in reverse order, fill with oil, and check its operation on a test drive.
  5. Post-repair check: Warm up the vehicle, drive 10-15 km (6-9 miles) in all-wheel-drive mode (on a slippery surface, or with the lock engaged if equipped), and check the differential for leaks and unusual noises. After 500 km (300 miles), change the differential oil again to remove break-in debris.

Common mistakes and warnings

  • A major overhaul of the rear differential (replacing bearings and gears) requires precise setting of clearances and preload. Without special equipment and experience, there is a high risk of repeat failure. If the differential is badly worn (whining, grinding, metal particles in the oil), it is more economical and more reliable to replace the whole unit with a used or new one. Axle shaft seals are consumables, so replace both at the same time, even if only one is leaking. Snap rings are single-use, so install new ones every time you remove a flange. Do not use oil without the GL-5 rating. API GL-4 is not designed for hypoid gears and will cause accelerated wear.
