Toyota Prius 1.8 Hybrid (XW30, 2010): Cylinder Head Surface Resurfacing
The 2ZR-FXE engine (1.8 Hybrid) in the Prius XW30 has an aluminum cylinder head that is prone to warping after overheating or a head gasket failure. Resurfacing the mating surface restores its flatness and removes the warpage, ensuring a proper head gasket seal.
Part
- 🔩 cylinder head gasket (OE Toyota 11115-37010), cylinder head bolts (set of 10, single-use, torque-to-yield, replacement mandatory), Toyota Genuine Seal Packing Black (08826-00080)

Step by step
12 steps- Remove the cylinder head from the engine following the factory procedure: disconnect the high-voltage battery (orange service plug under the rear seat), drain the coolant, and remove the intake manifold, exhaust manifold, valve cover, and camshafts.
- Loosen the cylinder head bolts in the reverse of the tightening sequence (from the outside toward the center, in a crisscross pattern), loosening them gradually in several stages of 1/4 turn each. The cylinder head bolts are single-use (torque-to-yield) and must never be reused.
- Lift the cylinder head straight up, keeping it level and avoiding any tilting. Clean the mating surface of any remaining old gasket material with a plastic scraper (not a metal one, because aluminum scratches easily).
- Check the cylinder head flatness: place the straightedge on the mating surface lengthwise, crosswise, and diagonally. Insert a feeler gauge between the straightedge and the surface. The allowable deviation for the 2ZR-FXE is no more than 0.05 mm over a length of 150 mm. A deviation above 0.10 mm is critical and requires resurfacing or replacing the cylinder head.
- Machine resurfacing: mount the cylinder head on a milling or grinding machine made for cylinder heads (a surface grinder with vacuum clamping for aluminum). Use a #80 grit abrasive belt (for aluminum) without excessive pressure. Aluminum is soft and easily overheats and warps under aggressive machining.
- Remove material in layers of 0.025-0.05 mm per pass, checking the total thickness removed with a micrometer. The maximum allowable material removal for Toyota aluminum cylinder heads is 0.20 mm (total over the entire service life of the head). Exceeding this limit changes the compression ratio and upsets the valve timing.
- The target surface roughness (Ra) for a multi-layer steel (MLS) gasket is 0.7-1.2 µm (27-47 microinches). For Toyota aluminum cylinder heads, a range of 0.8-1.0 µm is recommended for the best MLS gasket seal.
- After resurfacing, wash the cylinder head with hot water and detergent, blow out the oil passages with compressed air, and dry it. Degrease the mating surface with a cleaner (isopropyl alcohol or a dedicated surface prep product for gasket surfaces).
- Place the new cylinder head gasket on the cylinder block with the "Lot No." marking facing up. Apply a thin layer of Toyota Seal Packing Black around the oil and coolant passages (as shown in the factory diagram). Install the cylinder head within 3 minutes of applying the sealant.
- Thread in the new cylinder head bolts (10 pcs) by hand. Lubricate the threads and the underside of the bolt heads with engine oil. Tighten the bolts with a torque wrench in 3 stages, in sequence from the center outward: Stage 1 - 49 N·m (36 lb-ft), Stage 2 - turn 90° (angle method), Stage 3 - turn 45° (angle method). Use an angle gauge for accurate rotation.
- Install the camshafts (aligning the timing marks), the valve cover (tightening torque 10 N·m (89 lb-in), in a crisscross pattern), and the intake and exhaust manifolds. Refill with Toyota Long Life Coolant (red, do not mix with other types) and reconnect the high-voltage battery.
- Start the engine and warm it up to operating temperature (80-90°C), then check for coolant and oil leaks along the cylinder head mating surface. Let it cool down and inspect again for seepage.
Common mistakes and warnings
- The cylinder head bolts on the 2ZR-FXE are single-use (torque-to-yield). Reusing them results in insufficient clamping force and a repeat head gasket failure. Exceeding the material removal limit (0.20 mm) makes the cylinder head unfit for service: the compression ratio will change and detonation is possible. Working on the Prius high-voltage system requires disconnecting the HV battery service plug and wearing 1000V insulated gloves. Failure to do so can be fatal.
